Another of one of my favoutite jobs. 2nd one in a few months.

Toyota Prius with a failing instrument cluster. We keep the part in stock to repairs these in house with a same day turnaround. Essential as most of these are taxis.

⚡Another EV Charging Fault Diagnosed & Repaired – 2022 Mercedes eVito ⚡

This 2022 fully electric Mercedes Vito came into the workshop unable to charge on AC.

It had already been to the main dealer where they carried out software updates to various modules. Unfortunately the fault remained.

It was time for some proper EV diagnostics.
Our IMI Level 4 EV Master Technician, Dean, began investigating the fault and quickly traced the issue to a temperature sensor inside the AC charging module.
The sensor was sending incorrect temperature readings, which caused the van to shut down charging as a safety precaution.
Unfortunately, the sensor isn’t available separately, meaning the entire AC charging module had to be replaced.
And it’s not a quick job…
The module sits deep within the high-voltage system, so quite a bit of dismantling was required to access and replace it safely.

The replacement of the part was handed over to Bru . Another of our EV level 4 technicians .

Once the new module was installed we:
✅ Programmed the module to the vehicle
✅ Diagnostically bled the cooling system
✅ Performed full high-voltage system checks
Then came the moment of truth…
🔋 Charging started immediately and the battery successfully reached 100%.

To be certain everything was operating correctly, we road tested the van and ran another full charge cycle — perfect again.
Another EV fault properly diagnosed and repaired.

My new favourite job !

This BMW I3 came in stuck in park and would not enable drive.

This was traced to a failed component in the high voltage battery .

Once the HV system was made safe and the aircon gas was removed we set about removing and stripping the battery .

Once inside we were able to confirm that one component in block 2 of the battery cells had failed.

The replacement part in my opinion should be about 20p. Unfortunately its closer to £150 .

⚡ Nissan Leaf – High Voltage Battery Cell-Level Repair ⚡

Vehicle presented with confirmed high-voltage battery issues . 9 miles range and in 'turtle' mode .
Using various EV diagnostic equipment, the battery pack was found to have 2 failed cells. 3 and 35 . The cells come in blocks of 4 though so 8 cells required replacing .

The HV battery pack was removed and the failed cells identified and confirmed .

Replacement cells supplied directly from Nissan arrived at very low state of charge, requiring individual cell charging prior to installation.
Each cell was charged, matched, and balanced to ensure correct voltage parity before refitting. Once installed, the complete battery pack was reassembled, test driven to low charge and recharged , actively final balancing to bring the pack back within manufacturer tolerances.
Final validation checks completed and vehicle returned to the customer in Newquay, operating correctly with restored HV battery stability and performance.
For context — a new complete battery pack for this vehicle is ~£15,000, making cell-level repair a highly effective and sustainable solution.

To fix this car we will be replacing the door handle !

🔧 Toyota Prius – Unusual Fault Found & Fixed 🔧

This Prius came in with a list of electrical nightmares:
❌ Engine / HV wouldn’t shut off
❌ Dead instrument cluster
❌ Parking assist and other systems all down

All fuses checked out fine, so we stripped the dash to get at the cluster.
After testing powers, grounds and communication lines (all OK), we found the culprit — a single failed capacitor inside the cluster.

Interestingly , we could see evidence of a previous repair to various solder joints with flux not being cleaned off , the capacitor was original though.

We replaced it with a higher-spec, more robust capacitor to prevent future failures, then refitted and tested everything.

✅ Result: All systems back online and working perfectly!

An in house repair meant that this taxi was back earning money in no time. The downtime in replacing the cluster with new or 2nd hand would have meant loss of earnings for the customer.
