Kristian's very clean 2016 Fiesta ST in for TRS Performance STG1 tuning with ITG Air Filters Induction kit, but as always, we check em first, no matter how straight the car looks!

No horrors. Everyone gets slightly anxious with an engine healthcheck, the same as they would going to the doctors.

The plugs came out a little too easily though, because they were loose, and that was the cause of the ticking noise up top and a slight smell of fuel on arrival...

But the engine was as clean as the rest of the car, so after some visual checks over the rest of it, we did a stock log first.

This revealed an excellent base for tuning, with all the parameters spot on for a standard car.

On the tuning side, even when they are running 99 fuel like this one, we will factor in the stock intercooler which in hotter weather is marginal, whilst this is no issue for the software to handle (it will reduce load once it exceeds 40-45c) it does mean it is also unlikely to hit a higher ignition target as a result, so asking for less makes things cleaner and less messy.

Load was perfect, so it was certainly making decent torque of around 370nm (depending on the dyno) and bhp in the mid to high 220's, it would only take a better intercooler to see more and it will then handle some more ignition to pin the top end up where the stock turbo runs out of puff.

Not a 5 minutes flash and dash, it doesn't matter how good you think your car is, we will find something we can improve on whilst its here - A quick little car for very little expense relative to the gains achieved.

Probably the most popular car we tune other than Fords and for good reason - we have brilliant software for the VAG platform!

Leo's Golf GTi 230ps in for TRS Performance Stage 1 calibration.

Leo wanted to use 95 ron for now, and he was also aware on these manual variants that the clutch is the weak point, so effectively this is the lowest we can go in terms of worthwhile gains at a Stage 1 level.

Torque is capped , but it's still not lacking a significant gain over stock, with logs showing 462nm, less than the 500nm you can easily do, but sensible until the clutch is upgraded.

Mass air flow again showed a decent gain, boost exactly as requested with around 290bhp, all this with perfect timing across the board and zero pull.

I actually really like these with a 'stick shift', and you can tell there is more left on the table, the delivery is strong and effortless , it's just a shame VW underspecced the clutch!

Chris in yesterday with his Stage 3 Fiesta ST, changing from X47R to Turbo Technics S280A and bigger injectors!

Chris has been lucky if you judge the reputation of hybrids in recent times, as they have become increasingly unreliable and inconsistent in quality, a shame as they used to be a solid choice.

He had done around 30k on the unit and its still in good shape, but he wanted more from the car, so that's what we gave him!

Boost level retained as before at 1.65 bar peak

TRS calibration optimised to suit the S280A and stronger actuator, rescaled for injectors.

Everything else remained the same, with Airtec Stage 3 intercooler and induction, Forge recirc valve etc.

I will stress we did not push this to the limit - We could add more boost, but for his track work we kept it sensible.

End result - A solid 335bhp @ 7000rpm, still going! The long pulls on the Maha are harsh, and it was particularly humid in the workshop at Autoculture Tuning - AC Tuning, so to keep the stress and heat down, we stopped the run a little early.

A slightly cooler day and revved out to the rev limit, there's a 340bhp in the bag but that doesn't matter, a stunning torque curve and a significant increase in performance over the hybrid unit without lots of boost and timing, it simply backs up our approach we apply to all our cars.

A great customer with expectations exceeded, that's what we like!

It's disappointing for the customer , and it's disappointing for us turning a car away.

But honesty is the best policy.

This one turned up on Friday for Stage 2 tuning.

Not only did it have cracks in no.2 and 3, compression was low in no.4, the rocker cover gasket was pouring out into the spark plug wells, a breather pipe was split, heat shields missing , and suspiciously high coolant level were all red flags that could not be ignored.

We take a deposit on all jobs, and in this case , it covered our time to healthcheck the car before we tuned it.

We still lost out. It's business . It's how it goes.

But the customer is now aware his recent purchase is not really economical or viable long term, and is unlikely to be throwing money at the car and ending up in a worse situation.

It sucks . I have to be the one to break the news and I hate it, but we won't be making things worse by tuning to a higher level. Integrity above all else.

Nothing quite beats that mint car feeling!

Melly is a really good customer of ours since purchasing this example last year.

We got the mechanicals sorted first , and we tuned it a while ago with STG1 TRS Software, so the attention turned to visuals and a couple of hardware improvements on this visit.

Its your typical black car of its age, and our job was the shave those years off, with a 2-stage correction detail and 12 month sealant.

You dont have to go heavy on these, as the paint is quite soft. With age, we find the clear hardens up a little strangely, but it was straightforward, with a medium cut pad on the rotary and Menzerna 2200 for solid correction and minor trailing, refined with a D/A using the same polish and pad type, it left it crisp and sharp ready for protection.

There seems to be a fad around at the moment, it could be a local thing, with so called 'detailers' offering a ceramic 7 year coating, the issue here is its not a true ceramic in a spray, and the prep and correction is either sloppy or simply non-existent, applied over paintwork that still has swirls, its pointless and a waste of money.

Its all in the prep. Beading shots look cool but it doesn't make a good job, so what we offer is a real transformation and no BS coating options to suit the budget.

Fusso Soft99 is 12 month wax sealant that has a excellent reputation in the detailing world, it gives that wet look you want on a dark coloured car better durability than a poorly applied spray sealant, the best bit is, we don't charge obscene amounts of money either.

Proper ceramic coatings are available at extra cost, but does require an overnight stay for curing without exposure to moisture.

With the detail completed, the finishing touches of a pink STealthwerx sunstrip and matching rear gel badge signed this off - It looked the nuts, and it was barely recognisable when Melly collected!

With hardware, she chose the best, ITG, and a Forge recirc valve to add a bit more noise and enjoyment, with a true gain in power over the stock airbox/valve combo too, job done, and another happy customer!

So many questions, and so many possibilities! (And a very long post!)

Stuart messaged me a week ago and said his car had lost power and the turbo was noisy.

He got it recovered to us last Sunday and I immediately carried out an inspection to find out what the issue was.

Sadly, the X48R unit had failed - this was a used turbo which we didn't supply, and its always a risk, as you don't know its full history.

A job like this for us is an investigation - Why did it fail? Is there any other damage? Could this be prevented in the future?

Get ready!

First up, we didnt want to fire this up with bits of compressor wheel missing. We did a boroscope in the cylinders and inlet manifold and it was clean, there was no signs anything had got through the intercooler pre-core side.

The intercooler was removed, and we found the larger bits that had broken up, a good start. It was then reverse flushed and blown through, and we were happy after shoving the camera into the tanks it was ok to be refitted.

The replacement.

Stock frame hybrid turbos are no longer supported by us. In more recent times, the variable quality and fragility of the units has increased, which is a shame, as we still have many customers out there running X47R's approaching 8-9 years old with zero issues.

But we do offer the baby brother to the TT S280 unit, the massively overlooked S270, a turbo that only shares the turbine housing with the original KP39, its otherwise a bespoke option built to a very high standard, and its only downside is higher cost to a hybrid.

You get what you pay for, as anything in life.

It will quite happily do 300bhp without silly boost levels, so long as the set up is bang on with correct supporting hardware, and it spools like stock and a level of refinement a hybrid cannot compete with.

Dom did a clean install as ever, new oil feed line, fresh oil and filter, new gaskets and cat bolts , and I even etched and satin blacked the hotside pipe for an OEM look underneath.

Prime and start up, and it ran very sweetly, until we increased the revs slightly to bleed to coolant system, where it randomly dropped a cylinder.

This is where it gets very interesting indeed, so bare with me as we go deep into diagnostics mode.

Cylinder 1 in Mode6 showed we had a problem, in addition, 12 previous drive cycles on that cylinder made the plot thicken even more, particularly as we hadn't yet driven the car ourselves.

Plugs out, have another look, and do a compression test.

Down on cylinder 1 to 90psi. B*llocks. Had we missed something?

A wet test made no change. We had no debris ingress, good quality fuel. Oil level before the change was bang on. No coolant loss.

My gut feeling and experience on this turned to the injectors, so Dom whipped these out before I even had a chance to think about it further.

Cylinder 1+2 injectors were very stubborn to remove, and the seals looked fine - no signs they had started to burn out.

We put a new set of injector seals in, fired her up, and tried again.

It was still dropping a cylinder but this time it moved...

Spark plugs - NGK7s were fitted by a previous garage, the gap was in tolerance and they were not that old, but we put a stock set in to try and crack the issue.

Thankfully, it did. We have not yet seen these plugs cause an issue, but it was the cause of the random misfires. There is a distinct possibility they may have been counterfeit plugs. Or it was bad luck.

And even better news, the compression after injector seal replacement shot up to 190psi on cylinder 1, now matching the others.

We didn't have a dead engine, and we start to get a picture of why the turbo failed.

Using the existing file for the X48R, an initial datalog was carried out, and a revision was required to match the softer actuator on the S270 compared to the Turbosmart unit fitted previously.

One revision was all we needed, spooling up to 1.45 bar at 2300rpm and a progressive ramp up to 1.65 bar to the redline, a boost level that is sensible and reliable with some headroom, it felt very different to the X48R, far more energetic below 4k in normal and spirited driving, comparing logs showed an increase in MAF and load despite the higher ambient as proof it had gained more torque.

This would still be around 305-310bhp on a loaded dyno with a decent fan, its enough, I don't chase or promote big numbers as my customers know they get a fast car with us that makes a dyno number meaningless in the real world where you actually drive it.

I had a chat with Stuart when he collected yesterday afternoon, and asked if he had noticed any misfiring issues leading up to the failure, he mentioned a couple of days before, he had noticed a reluctance to start...

Did the random dropping of a cylinder or two cause the turbo to fail?

It can - but its rare a turbo will fail in those circumstances.

Uncontrolled combustion, shock waves, excess heat (which is turn could of been why an injector seal gave out)

The failure was not catastrophic, but the turbine shaft had bent slightly, causing the compressor wheel to contact the housing and take a chunk out the blade, signs it had overspun or stalled at a high rpm.

Every cloud has a silver lining and despite the unexpected expense, he now has an elite set up that's better and more enjoyable to drive, and one I suspect will become a default choice for customers wanting a Stage 3 set up from us, because its really rather good.

The original had badly split, which they all do eventually, but especially on cars driven more enthusiastically and increased power.

The ideal upgrade here was from 09DesignOfficial , getting the right balance of reduced movement and minimal increase in NVH.

We also carried out an oil and filter change and a little map update with increased duration on the overrun and raised idle RPM.

Ollie's ST in for TRS Performance Stage 1 software and Milltek Non resonated RACE cat back .

Ollie wanted more from the car and this is very straightforward stuff for us, but this one is proof that coming to a specialist highlights the variables that a flash and dash wouldn't.

Average miles for the year at 76k, it should have been on point, but excess turbo wear meant we couldn't get the performance we wanted.

In addition, the turbo was quite noisy (which is not normal ) so pushing it to do more would be pointless - it was well off from hitting boost target , with a feeble 1.25 bar peak.

Sure it's quicker than before , but no getting away from the fact it needs a refurbished unit or a good opportunity to go Stage 3..

Nonetheless he was happy with the improvement, even if I wasn't!

In the mean time, he went for a Milltek cat back system to get rid of the awful fitting Magnaflow, it now at least sounds like an ST should, but expect more later this year 👍🏻
