Sometimes a simple tire change can turn south. When trying to remove the nut from the pinch bolt, it snapped off. Luckily we had a stud in stock and were able to keep things rolling. This bike had aftermarket axle covers that were holding water/moisture and caused the stud/nut to rust.

This Suzuki was a major pain! It came in for no spark. We verified it had no spark. We pulled the tank and tested the coil, tested the pickup coil, tested the kill switch, side stand switch. All functioned properly and led to the ECM being faulty. After talking with the customer we learned the bike was being jump started off a car. We then ordered a used ecm, as new was not an option. Plugged it in and HAD SPARK. Put the tank back on it, seat on it and tried to start it, wouldn’t start. Pulled the plug wire and had no spark. WTF! Back on the bench and pulled the tank. Again tested all the sensors and all passed. Checked the harness for any signs of a break or rubbing and saw nothing odd. We ohms tested the harness from the ecm back to each sensor and all continuities were perfect, so the harness was good as well, right? Hit the start button, with the tank off, and the bike started. But as soon as the tank slid on the headlight went out. But the bike continued to run. Turned the key off and back on. No headlight, and no spark. Lifted the tank and the headlight came back on and the bike would start 🥵. With the tank off and key on, we began pressing the harness to attempt to locate the break. It was incredibly random, where sometimes you could get the light to go out and sometimes you couldn’t. But after hours we narrowed our search to about a 6” section of the harness. We opened the harness and found NOTHING wrong. All of us could touch a different wire and get the light to go out/on. We ended up pulling the airbox, carburetor and the whole harness out to open it up. Come to find out, Suzuki took 7, yes SEVEN ground wires and tied them all together in a mound of solder. This joint was over 6” from where we thought the break was. But after HOURS and HOURS, we were able to find the issue, repair it, and got another rider back on the road.

There was clearly no need to test this brake fluid. And after we sucked out the nasty fluid, we found a chunk of aluminum foil that we believe fell off the brake fluid bottle from a previous brake fluid change. The chunk was sitting in the fluid feed hole.
