Sizing Your Bus Bars Right

How big do your bus bars actually need to be?

Match the cross-section to the wire feeding your drive unit and you're already ahead, bus bars reject heat way better than insulated cable. Gadget's standard aluminum bar comes in at over double the conductivity needed, even for a large Tesla drive unit.

Finding Hot Spots in Your Battery Box

Tesla modules have built-in heat sensors on every connection. Gadget walks through how he used one to pinpoint a single bad bus bar connection running 15°C hotter than the rest of the box, and why keeping your bus bars isolated from other wiring matters.

Why does Gadget use aluminum bus bars instead of copper in his EV conversions?

It comes down to the metal already in your battery pack. Most EV terminals, especially Tesla packs, are aluminum, and pairing aluminum with aluminum avoids the corrosion problems bare copper causes over time. Aluminum's also lighter, cheaper, and handles heat better under load.

This is the first conversion I did 22 years ago. It was a BMW K 75 that was always in the shop. It was an amazing bike that rode really well. After the conversion I only had a range of perhaps 20 miles. Talk about range anxiety. But it was great since I only used it for running errands and I could always plug it in wherever I went. This picture is an episode from my old show on The Discovery Channel called BIG! It's the episode where we built a giant chopper.

Before EV conversions were mainstream, Gadget was already building them.

This one goes back to October 2005: a Triumph GT6 with Spitfire hood and doors, absorbed glass mat batteries, a DC motor, and a Zilla controller.

The batteries were split between the front and rear for better balance, and the car had enough power to do 0 to 60 in about four and change seconds.

It also went through three rear ends.

Early days. Real experimentation. Real lessons. A lot more to come.

16 cells. Two voltages. 400mV off — normal is 6 to 8mV. That's not a balancing problem. That's a rebuild.

Build it so you can work on it. Always.
